Ethafoam Cut to Size for Inserts, Pads and Separators

Plan cut-to-size Ethafoam STPE200 inserts, pads and separators by measuring the item, case, clearances, support points and required tolerances.

STPE200 is a semi-rigid, non-cross-linked expanded polyethylene packaging foam. All Foam keeps it as a separate semi-rigid packaging product rather than classifying it within the dedicated Closed Cell Foam Sheets range.

This guide explains how to prepare a cut-to-size Ethafoam enquiry and avoid the measurement mistakes that make protective packaging harder to use.

What can cut-to-size Ethafoam be used for?

Depending on the design, STPE200 can be considered for:

  • base pads
  • side pads
  • end blocks
  • separation layers
  • protective barriers
  • gap fillers
  • crate lining
  • reusable transit pads
  • simple equipment supports
  • protective blocks around medium and heavy items

The correct format depends on what the foam needs to do. A separator that only prevents two products touching is different from a support block carrying concentrated load inside a transport case.

Start with the finished packaging job

Before requesting dimensions, define the job in plain terms.

Useful information includes:

  • what is being protected
  • item weight
  • whether it is fragile or has vulnerable features
  • whether it travels in a box, crate or hard case
  • whether the pack is one-way or reusable
  • quantity required
  • whether all items are identical
  • whether a tolerance matters

Measure the case internally

If the foam is going into an existing case, crate or container, measure the usable internal space rather than the outside.

Check the internal length, width and depth, then note anything that reduces that space. Common examples are hinges, catches, wheel housings, moulded ribs, rounded corners and internal brackets.

If the insert has to fit closely, take several measurements rather than assuming every side is perfectly square.

Measure the item at its widest points

Measure the product itself separately from the case.

Record:

  • overall length
  • overall width
  • overall height
  • handles
  • feet
  • connectors
  • switches
  • control knobs
  • projecting corners
  • removable accessories

Do not measure only the main body if the item has features that extend beyond it.

Also identify which surfaces are safe to support. A sturdy base plate may be suitable for load-bearing contact, while a display, lens, switch or decorative trim may need clearance.

Decide whether you need a pad, block or insert

The word "insert" can mean several things.

A simple rectangular pad may support the base of a product. Separate end blocks may stop forward and backward movement. A separator may keep two parts apart. A more involved insert may use several pieces to create a defined compartment around the item.

Describe the finished function rather than relying on one word.

If you need a cavity or complex profile, send a drawing, sketch or template information where appropriate. For non-standard work, All Foam asks customers to provide finished dimensions, quantity, tolerance and intended application.

Work out the clearance deliberately

A protective insert should normally control movement without crushing the item.

Too much clearance can allow the product to build up speed before hitting the foam. Too little clearance can mean the item has to be forced into place or vulnerable features remain under constant pressure.

The correct allowance depends on the material, item and pack design. Avoid copying a clearance from another project unless the geometry and load are genuinely comparable.

For reusable cases, think about how easily the item needs to be removed by the user as well as how tightly it needs to be held during transit.

Support the load in the right places

A cut piece can be dimensionally accurate and still perform badly if it supports the wrong part of the product.

Mark safe load-bearing surfaces before designing the foam. Do not let a narrow connector, control knob or decorative edge become the main support point simply because it is the first part to touch the insert.

Contact area matters. A heavy item on a broad base spreads its weight differently from the same weight on narrow feet.

If the application involves substantial loads, compare the guidance in high load bearing packaging foam and provide All Foam with the item weight and support arrangement.

Choose thickness after the layout

All Foam supplies STPE200 online from 5mm to 100mm thick, but the required cut piece should be chosen from the complete arrangement rather than a preferred sheet thickness.

A base, side pad and separator can all need different depths.

What tolerance should you specify?

If the finished size has a critical tolerance, state it before production.

Do not assume foam conversion behaves like machining a metal component. Foam is compressible, and manufacturing tolerances should be agreed for the actual job.

If a piece simply lines a crate, a highly restrictive tolerance may be unnecessary. If several pads have to fit around a precise assembly or into a repeatable recess, the tolerance may matter much more.

The useful approach is to state the finished dimensions and explain why accuracy matters to the assembly.

Cut-to-size Ethafoam for reusable cases

Repeat-use packaging has to survive handling as well as transport. Consider how often the item is removed, whether users will pull on exposed foam edges, whether accessories need separate compartments and whether replacement pieces may need to be reproduced later. Simple, robust shapes can be more practical than highly detailed inserts with fragile narrow sections.

Crate lining and protective barriers

For crate lining, measure the complete internal opening and account for structural members, battens, corner blocks and fasteners.

The foam should not hide a sharp screw, staple or fixing that can later damage the product. Inspect the hard structure before fitting the lining.

Where the foam forms a barrier rather than the main cushion, note that in the enquiry. This helps distinguish a protective lining from a load-bearing support pad.

Electronics need a separate ESD check

Ordinary STPE200 can provide physical cushioning but should not be assumed to provide anti-static or electrostatic discharge protection.

If the product contains static-sensitive electronics, identify the required ESD specification before choosing the foam. All Foam supplies dedicated Pink Anti-Static Packaging Foam for appropriate applications, but the exact requirement still needs to be confirmed.

Fire requirements also need to be stated

All Foam's STPE200 is not fire retardant.

If the project has a contractual, transport, building, rail, aerospace, healthcare or other fire-performance requirement, state it before material is selected. Do not rely on a general packaging description where a defined classification is required.

  • Sending external case dimensions instead of internal dimensions.
  • Forgetting handles, hinges or wheel housings.
  • Measuring the product body but not connectors or controls.
  • Specifying a cavity without identifying safe support surfaces.
  • Choosing thickness before checking available space.
  • Using a very tight fit for a product that needs frequent removal.
  • Forgetting to state quantity or tolerance.
